Set your machine to cut slightly higher than normal, use a vernier caliper and hand file the key rounding the cuts slightly bit by bit.

If you are still struggling remove the lock from the lid and you can see which part of the key is causing you the problem.

I have a Silca Lancer setup just for doing double bit safe keys.

Check your machine calibration, double check your machine calibration.

Use genuine blanks.

Fit a new blade to the machine if required.

Cut it steadily - I'm sure I was advised on here once that the heat build up when cutting a safe key can be enough to prevent it from cutting accurately enough.

Thanks for the advice.  They are cut fractionally too deep.  I will recalibrate and try again.  Must be a pretty an accurate lock as the machine doesn't seem far out at all.  Will set the machine slightly higher.
